Customer ordered 40 8x8 plates, and then chose USPS small priority flat rate
box, which they obviously will not fit. Instant checkout, so how do I fix this?

If they selected a box that is too small, then you have your shipping methods
setup incorrectly and this is your error. The right thing to do would be to eat
the extra shipping costs for this order and fix your shipping methods so it doesn't
happen again.

I see. A few 8x8 plates will fit, but not 40 of them. How do you tell the shipping

Keep in mind that the packing logic assume exact specs which would me that all
Lego would be stacked and pieced together with now air. You will need to add
a buffer to your shipping to allow for this. There is an option at the bottom
shipping options page for this.

And that is why I go strictly by weight; it's a lot easier.

I'm the same. I go by weight for 95% of what I have in my store with an
exception for large awkward pieces like airplane cockpits and such. They are
by volume and then are set to request invoice for shipping method.

I had this happen a few times when I was getting started. The proper thing is
to eat the cost and learn from it. Definitely take a look at your shipping options
and don't hesitate to ask for some else to review if you think you've
got it fixed.
